Wasn’t an easy decision but it had to be done.
The reality was the underside was rotten beyond repair.
You can’t fix stuff if you can’t find clean metal to weld to.
Shame as I owned it 12 years and I’ve a lot of memories with that car.
The D4 is getting Dinitrol coated to protect it to stop it rusting away.

What I did on my d3 today

Had the 2 front wheel bearings replaced at my local Indy as he advised passenger side was quite worn & drivers side was showing signs of wear as well, it did not get rid of the noise but it drove a lot smoother, they advised noise was either transfer box or front diff moaning, I changed both front discs & pads with Brembo as she failed MOT on thin brake pads 10 days ago I’ve had it 7 years & done about 60,000 miles & not changed either oil, I got the transfer case oil a couple of weeks ago & today I finally got round to draining & refilling, undid fill plug bloody hell it was tight had to use a breaker bar to shift it, drain plug was same, dropped the hex bit in the drain can ( not impressed ) the oil that came out was the same colour as used engine oil so I have no idea if or when it’s ever been changed ( odometer currently on just over 180,000 miles) refilled ok after I retrieved the hex bit, took it for a quick spin, noise is still there but much reduced, went out again this evening & gear changes seem smoother & quieter.
So that’s a result as far as I’m concerned, I used Ravenol DTF -01.
Next will be both diffs this time Ravenol VSG will be used, thinking about adding one of those friction reduction additives to see if it will completely quieten all down.
No plates need removing to do transfer case as it’s behind removable chassis crossmember.
Had a quick kook at rear diff & it appears if you take out spare wheel it should be visible to see & work on.

replaced prop central bearing. bolts were ridiculously tight to get it offCurrent........

A new prop shaft. Couldn’t get hold of GKN so got Febi instead. We will see how long it lasts.
Rear LCA, UCA replaced on both sides. The right side was the problematic one but left got done for good measure and because if the right side lasted this long the left would probably eventually go soon, too.
New knuckles, knuckle bushes, bearings, hubs on both sides. And one outer CV joint since the old one was kind of destroyed on the right. And new brake disks, pads, shoes, etc. and an alignment as well as mandatory inspection as it failed the first time.
There is an insane difference in how it handles compared to previous.

P0033-00 (2F) then P010D-00 (27) Restricted Performance
First code & restricted performance appeared last week.
Managed to extract the TSOV to inspect and all looked to be OK, with only a small amount of oil coming out.
Then tracing wiring back found cable join (top-right of engine bay) likely coming apart.
Reassembled.
P0033 code now gone, but replaced with P010D-00 (27) Mass or volume air flow B - circuit high and restricted performance still.
Could I have knocked something? Just bad luck?
Charging battery just in case, while I have a think.

TSOV pipe PN?
Could somebody share the PN for the smaller pipe that connects to the TSOV (marked on attached diag.) - it is missing from the main TSOV/intercooler diagrams as far as I can see. Thanks in advance.
