Quick update. I have checked all the hoses from the turbo output to the plenum.
I used an ultra sonic air leak detector to check and found no leaks.
However, I DID find leaks from both the left and right EGR blanking plates on the plenum.
I replaced the o ring seals and checked again using the leak detector. All good.
I continued checking but found no other leaks.
I also lubricated the turbo actuator rod again and spent around 20 mins working it back and forward with virtually no resistance.
Plugged the code reader in before I went for a drive and the only error message P045C Exhaust gas recirculation B control circuit - Low.
When out driving everything was ok until I drove at 75mph for o short time and it happened, special programs off and the car drops into limp mode.
Pulled over and shut the engine off. Restarted it and everything was fine again. Drove home without any more issues.
I checked the error log and found 3 errors...
P0490 Exhaust gas recirculation control - circuit high.
P045C Exhaust gas recirculation B control circuit - Low.
P023D Manifold absolute pressure- turbocharger/supercharger boost sensor A correlation.
What should be my next step?first time owner of a disco 3.
working my way through some issues with it.

PROFSR G you asked if I have the plenum removed, check the throttle butterfly has been removed when the blanking was done.
I looked inside the plenum and i could see a butterfly flap in the fully open position.
The actuator assembly was still there and connected electrically. It is located near the front of the plenum.
Is this the butterfly valve you were talking about?
I hope I do not have a cracked manifold. Fingers crossed.first time owner of a disco 3.

Hope u didn't mind me saying that I would personally, as per @prof G saying ref, to remove the butterfly valve and then reinstalling just the pin
Maybe, just maybe it’s closing causing the error of P023D Manifold absolute pressure- turbocharger/supercharger boost sensor A correlation.
As obviously the MAP sensor is seeing a pressure change thats it’s not happy with and therefore causing the error
Also have u checked MAP sensor is reading correctly as per specs plse
Plus 1, fingers crossed the manifold isn’t split and a simple fix

Hi Stuart,
I am not sure what the proper spec should be for the Intake Manifold Absolute Pressure but I have take some reading at 795rpm (idle) and 1524 rpm.
They were 100KPa and 107KPa respectively.
I will do what you suggest tomorrow and remove the butterfly and see what happens.
Is there a page i can visit that has the specs you are referring to?first time owner of a disco 3.

Yes, that's the butterfly valve and it should have been done when the EGR's were blanked. It's not difficult to do, and although it may not resolve your issue it has to be removed.
Once done, clear the dtc's and test drive, then see what comes back. yµ (idµ - eAµ) ψ=mψ

Enclosed some pics for u as comparison ,at slightly different revs , look around the same figures that you’ve been getting
Indeed, with that butterfly out the way u can at least rule it out
Also good u managed to test right down by the turbo as definitely not easy to get to , was a right pain fitting a new clip, was lucky as the loose clip resolved the issue I had but obviously something else is going on
Fingers crossed that butterfly valve will have something to do with it

Finally made time to get stuck into this ongoing issue with the car dropping into limp mode when accelerating too hard or going above 2750 rpm.
Carried out a smoke test throughout the entire air intake system from air intake to the inlet manifold, but unfortunately i have NO leaks.
I am going to put some injector/turbo cleaned into the fuel tank and see if that makes any difference.
I will also take some pictures of the reading i am getting to check them against the ones you posted on here.
Starting to get a bit dis-heartened with the car.
PS. |I changed the fuel filter just in case it was fuel starvation.

Check the MAP sensor again and make sure the pin hole is thoroughly clean. (brake cleaner)
It could also be clogged vanes in the turbo, but my guess is you still have a leak!
A crack in the manifold or sometimes a split hose won't show up until the induction side is under pressure from the turbo as demanded by you via the throttle!(2,750 rpm)
So you either still have a leak, a sticky actuator/turbo vanes, a blocked MAP sensor, or a combination of same.
The only other possibility I can think of is that your air filter is completely clogged, or there is a dead cat residing in the air filter housing. yµ (idµ - eAµ) ψ=mψ

My cracked manifold didnt show up on a smoke test but i found the crack by spraying brake cleaner onto the manifold with the engine on tickover.

Update on the work i have carried out today.
Stripped out and checked ALL the pipes from the air filter through the turbo and into the inlet manifold.
NO leaks found and no sign of oil weeping from the joints.
Positive air pressure was applied to the pipe from the turbo through the intercooler and into the inlet manifold. Using an Ultrasonic air leak detection device, passing it over every part of the pipes, inter cooler and the inlet manifold and again no leaks found.
I also cleaned the MAS sensor using brake cleaner.
Having down all this i took it out for a run and connected the Icarsoft in live mode.
Unfortunately, the special program are off message and the inevitable limp mode issue occurred again.
