Bound to fail? Indeed they are! I had planned to sort mine this very weekend as an attempt at preventative maintenance. Would you believe it, the darn thing failed on me as I left Homebase on Saturday morning. Still, at least I spent an afternoon in the sun fixing my motor rather than decorating the hall! I'll share what I learned in the other existing threads on this topic.

Do the early d4 suffer from this problem or have they sorted it with improved parts. Once you fit the new part is that it for 10 years or is like most things on the disco 3 years if your lucky.D4
If you get a replacement one from Site Sponsor Geoff. it will last the life of the car as the ones he supplies have had the cable end made out of Stainless steel. he does them on an exchange basis.

Question for Geoff/Flack
At the gearbox flush session at BAS recently, Geoff kindly repaired my tailgate with a stainless ended unit after the tailgate completely failed to open. It then worked perfectly until recently.
In the last week or so the Upper Tailgate is now temperamental to open.
Based on the repair done at the time, what is the most likely failure now?
A Forum Search suggests possible door actuator or door switch
If you suggest its the actuator, Is this the part?
By the way Geoff, Gearbox has been superb since you flushed it! Many ThanksMuch missed 2004 D2 G4 Ltd edition

upper tailgate issues
I have had the same issues with the upper tailgate recently, the new cable was fitted but on very hot days the upper tailgate does not open but you hear it trying. When it cools down it all works o.k.
Is there any possibility that due to expansion it does not pull the release enough, if yes is it adjustable to allow for this? Or is there another fault causing this issue. They sell Disco's in hotter countries than ours so i know this seems like a long shot but if you don't ask you won't know.
Any suggestions anyone.

Exactly the same here with mine recently. I think I had two problems though. Sometimes you couldn't hear it trying and in was using the LR button on the fob to pop it, but I the recent heat you can hear it trying but no go.
Handle now replaced so hopefully 1 part sorted , but still have a weak actuator I think. It only needs 2-3 simultaneous openings/unlockings and it gives up. Leave it a while and it's fine. New actuator it is D4 HSE Luxury

I have fitted a new actuator a couple of weeks ago and it has been perfect since.
It's about half an hour to change if the tailgates are open!
Part no is FUG500010, I paid just £44 for mine.Much missed 2004 D2 G4 Ltd edition

upper tailgate issues
My upper tailgate has been playing up for a couple of months now, strangely it would open the first time i tried to open it to put something in the boot but when it came to getting the same item out it would more than likely fail, if went back the next day it would open.
This didn't sound like a cable failure and i thought it might be the switch, i replaced the switch today. as per normal the boot opened first time allowing me to replace the switch in about 30 minutes, i tested the switch before i shut the boot and i could hear the actuator work so i closed the tailgate and the tailgate didn't open.
My feeling now is the problem is the actuator, every time i push the button the actuator sounds quieter, I have ordered a new actuator which i hope to fit this weekend if it arrives and hopefully the boot will open tomorrow as per usual allowing me to take the tailgate apart and investigate.
Has anyone else experience the same intermittent fault and did the actuator solve the problem, any advise would be greatly appreciated.

Mine has not failed yet but has made a new noise for the last few months. I had the tailgate open for an hour or so today and noticed the box with the number plate lights was warm. I assume all the time you leave the tailgate up the solinoid is powered which causes the heat ?.D4

The solenoid is only powered while the button is pressed, but in any case it's nowhere near the numberplate light & button housing, the only things generating heat in there are the bulbs for the light.
The solenoid is buried deep inside the lower tailgate.Clive
I had the same intermittent fault this summer. Generally it would work once or twice in succession, then give up. Hot days were worse when it often wouldn't work at all.
It seems a dying actuator will only operate cold, as soon as the sun heats it up or you have used it a couple of times it will give up.
I changed the actuator (when I removed the panel I found that the previous owner had already replaced the cable for the newer type!). Sorted and been fine ever since. Now has a nice satisfying clunk!
