one I found is as follows:
655mm long at bottom, 700mm at top.
440mm high, 60mm depth.
The pipes stick out of the intercooler by 125mm.
The brackets on either side stick out by 95mm.
The OD of the two pipes is 2 1/2" (inches).

Does anyone know the size of the D4 intercooler and whether this is an option

The D4 3.0 intercooler is about the same size as the air con condenser on the D3. But it has an extra inlet on it for the second turbo. And would be a PITA to fit.
The 2.7 is the same as the D3 intercooler I believe.

might be a PITA to install when curvature of piping is added to the equation in ref to width available there

Just been out to the garage, and the intercooler measures 700cm wide at the widest point, and 440 cm deep. The width is 6.9cm, but the actual core is 6cm. Outlet pipes are 6.2 cm.
But this is won't be a low cost option, as these run about £360.
I did read a thread somewhere on the internet, about a guy who did install a RS500 intercooler in a D3. I cannot seem to find it again.

Edit to say that the RS 500 intercooler is built to take a large amount of boost, so has to be welded appropriately. The D3 does not run the same amount of boost, so this construction could be overkill.

Looks to fit on the chassis legs trapped by the bumper, hence a spacer is needed on the outer bolts :?

from an 'off road' perspective; wouldn't you leave the original one in place and fab some brackets up to put the new one up in font of the radiator somewhere, only things to sort then would be hoses?and theeeeennn......???
No because you have to connect the hoses to the intercooler - which if the old one was still in situ would then be in the way!Mark.
