Low range flashing, P186D-00 (2F) clutch actuator stuck

My wife's 2005 D3 HSE (TDv6 Auto) had been behaving well after its recent new compressor, however it is now in disgrace one more.
She used it to go out with the children yesterday, all behaved well until she dropped he friend off. She returned to the car and immediately on starting it threw a collection of errors. Basically the low range light on the dash is flashing green, the high / low switch is flashing alternately, the suspension has dropped to the floor and the transmission is showing a fault. There are also a couple of other error lights in the dash.

I fired up the IID tool, expecting brake switch or low battery, but voltage is good, brake switch is operating rear lights and despite removing and cleaning the contacts (they weren't that dirty anyway) the errors continue.
The principle faults seems to be Transfer Case - P186D-00 (2F) Clutch Actuator Stuck, but we also have U0403-68 (0B) Invalid data received from transfer case control module - Algorithm based failure - event information

It has been switched off, left for some time and re-started , and tried again a few times but now change.
I have noticed a click, click, click clicking from the transfer case area, but I dont know what it should do or what / where to check.

I did pull off and refit the plug to the round block on the lower rear left of the transfer case, the motor that sticks out on the rear right , and the black (sensor?) above, but all seems positive in engagement and not dirty / corroded.

It is meant to be towing the caravan on Saturday, and I don't think my old 5-sries is up to that, so anything to assist with resolving the issues would be very much appreciated. I have spoken to 3 local 4x4 specialist today, but not have time to look, diagnose, or even have a transfer case motor in stock - assuming I need one?

I haven't tackled the transfer case ecu as it hasn't been wet and there is no previous history of damp or corrosion there. I did fix the sunroof drain above the main central junction box a few months ago, but that all looked dry and clean, just wet carpets.

Is it worth trying to calibrate the motor first? Of should I remove to inspect first? What is the round thing on the right, and do I remove the 4 star screws to just extract the motor on the left (towards the rear) or do I need to undo the whole housing on the side including the motor? Am I going to loose oil when I do this?

Check the fuse for the transfer case in the CJB, if that's OK try recalibrating the clutch/sensor with your IID. Thumbs Up

Fuse & IID recallibration

I'd looked at the under bonnet fuse, but hadn't check internal fuse (24) before. Remove fuse 24 and hi-low is dead, put it back in and flashing error is back.. Unfortunately not the fuse then Sad

I found two calibrations for transfer case on IID. I tried the 'clutch calibration' and the 'position or range sensor calibration', but, I think they rely on the fault being clear so you can actually select low and high? I no longer have 'clutch actuator stuck' error, but its been replaced with P0806-00 (2F) 'Clutch position sensor circuit range/ performance'.

I still have green flashing low range on the dash, and I have low and high both flashing on the switch, but the other dash errors have gone. However, I took it for a drive, and I don't think it will let you select 1st or 6th in manual mode now?

I fear I need to remove the transfer case motor, but I don't think you can do that without the transfer case? I could easily access the 4 star screws that hold the motor to the rest of its gears. Will I break anything by just taking the motor off the gear? Will that tell me if its broken?

OK so progress of a sort, now try calibrating the clutch again and if it fails switch off and try again once more!!

We'll have a look at the motor in due course but make sure all the basics are covered first! Next have a look at the sensor connector for any signs of corrosion or misaligned pins. Judging by your current fault code it's telling you the problem is either there or on the connector at the TCCM.

If you are satisfied all is well with the sensor plug you can remove the motor and check the movement using the hi/lo switch!!! If it works then something is stuck/jammed in the transfer case.

Transfer Case Module

Hi My LR3 is flashing Lo, & several codes have popped up. All of the obvious was done with the prior owner within the last few months, he bought the truck new, & this was his first issue. So he cut me a sweet deal I hope. Did changing the Transfer Case Module fix this problem? I’ve heard horror stories about the sunroof leaking causing these electrical problems, but he told me he’s never had leaking issues and I live in the wettest city in America. He told me the TCM would have been his next step if he kept it. The truck only has 100k miles on it & it’s in great shape! Any advice will be appreciated greatly!! 🍻 [/b]

Transfer Case Motor

Multiple specialists were telling me that it was the ECU or wiring, and that the motor never fails. Luckily I had another car I could steel parts from, so I could try an ecu for free ....and it made no difference whatsoever.

Oddly, with the motor hanging on its wires I could actually see it was moving, so had assumed it must be a wiring issue. But, as I had a motor I could try, I swapped it over just in case.

Putting a replacement Transfer case motor on fixed the problem on mine!
